I've never paid attention to Gen Con before (I wasn't an X-wing player during last year's convention) so when can I expect new announcements from FFG? Will they make new announcements at random times during the 4 days or is everything we're likely to find out about X-wing already come to light?

The little tag with info on it was to throw us off with the only moderate space set aside for the announcement... the entire case will be lifted and set on top of the Star Destroyer MINI.
FFG releases a video a day about what happened that day at GenCon. It usually arrives later in the evening or next morning covering the previous day.
And remember, Indy is in the Eastern time zone (time zones in Indiana are a gigantic mess), so that's straight-up noon for those of us on the East Coast.

Not by much, not if you're talking about an Imperial Class Star Destroyer. Those are actually a bit less then twice the size of a VSD.
VSD is 900m a ISD is 1600m. From the demo video, and other pictures, a correctly scaled ISD wouldn't be that big in Armada, maybe 8-9 inches long. The same size as the GR-75 Transport.

Buddy of mine who is at Gen-Con just asked where "Zonti" is, he saw some FFG boxes that said they needed to go there. No clue what he's talking about.
Death Star in Armada would just be a zoomed out version of the playmat we already use for Death Star environment maps. I think they only time you'll see the Death Star in an expansion is if, after Armada sells amazingly, FFG moves on to a strategic game.
Which hopefully means putting away Star Wars Risk and playing something new
