Just a wild notion. I hadn't look at the making of actual custom cards in a while, and most who have know they only come in standing playing card size from most such outfits. I'm wondering how people feel about using such in games where the deck in question isn't something directly mixed with a game's standard decks. Is it viable for special decks, or do people prefer to stick with sleeved home-made cards of a game's standard card size... how and why?
Artscow... would it work for you?
I'd consider it for a deck that doesn't mix with the others....I thought about using ArtsCow as well, but was hesitating. There must be a company that would make lookalike cards on the same material somewhere...for character cards, I've found that printing it on cardstock actually works really well. Have you contacted them to ask if they could make smaller card sizes?
Yes, I dropped them a note and was told they can only do what's listed on the site. Many of the other services I ran into were all the same, which tells me they are using some type of standard process / equipement. Oh well... I guess we all keep looking.
And I too have found that cardstock (or better yet, satin to semigloss photostock) works well for Character and Rules cards. Unfortunately (again), many suppliers have dropped the past variety of "finishes" and now only carry glossy.
You could try http://www.perforatedpaper.com
I used their service to make custom cards to fit in trading card sleeves (2.5 x 3.5). You just have to figure the right border size and width and you can probably get 3 across, 2 down with micro perforation to pop them out.
I didn't notice an playing card options there. ArtsCow.com does a few kinds of playing cards, including standard "poker" size at 2.5x3.5. What we really need is the EuroMini size at 1.625x2.5 that would mix well with Talisman decks (or those of other games). I don't think any of the perf sheets would be close enough, even a custom one.

Now there is an idea, a super-sized set of Talisman cards for the optically challenged.
Poker - Talisman - Poker - Talisman .. there must be a crossover there somewhere....
Well, if it weren't for the canvas texturing, I for one wouldn't have trouble reading the minis.

How big do you want the cards?

HA! Now that's a card I can read easily.
