I absolutely love the effect you're getting! I think it's super impractical for play, but unbelievably cool!

Dig the idea especially using the cotton vs sculpting clay.

Could you build out a sturdy yet light wire frame to attach the cloth to and, then, remove/add when he fires?

Inside of the flame is a 5/16" steel wire the length of a R1 ruler. I am only doing this for the R1 actual effect if I am able to use the flamethrower on my turn. Otherwise, it is only for looks and for the turn I use it.
