Coming from the WOTC abandoned SW Minis game, I have hundreds of pieces (not FFG quality - I know, believe me) that my son and I would like to use for skirmish.

I have a Pixelmator template I used for the Leia card. I can send it over, though you'll need to find the relevant fonts as those wouldn't be embedded. You can find the "building Leia" thread for how to build a decent card from a leftover.
As far as developing stats; trial and error. And talk to forum members who know the game inside out!

I, too, am interested in how to make customs.
I just meant that it's an incredibly broad question; not that he was asking it in the wrong place =)
I personally would start with an existing card that's in the right ballpark for your WOTC figure (trooper for trooper, Jyn or Han for smuggler, etc), and tweak until you have something you can ask specific guidance on.
I love making stats for custom figures, just post a character idea and we can get started

2 Special Abilities, with one disappearing when wounded.
