"Suffering damage" should be treated like damage from red dice/normal attack. They impact on shields first, then hull. When the damage is applied, your ship is dealt a damage card which will then trigger the applicable Chewbacca.
FNG is absolutely right, here are the steps you would follow for the examples you gave:
Chewbacca (Pilot)
After attack is complete, enemy ship triggers Darth Vader (crew).
Does Chewbacca (Pilot) have shields?
If yes, remove one shield. (That is all, do not continue to the steps below.)
If no, you are dealt 1 face-up damage card
Chewbacca (Pilot)'s ability triggers and flips the card face down.
Chewbacca (crew):
After attack is complete, enemy ship triggers Darth Vader (crew).
Does your ship have shields?
If yes, remove 1 shield. (That is all, do not continue to the steps below).
If no, you are dealt 1 face-up damage card.
You may now choose to trigger Chewbacca (crew).
If you do, discard Chewbacca (crew) and the face-up damage card, then recover 1 shield.
If you do not, the ship keeps the face-up damage card.

The only way chewie pilot can have a face up damage card is if an effect flips an already dealt card face up (like Rexlar Brath, Saboteur, R2D2 crew, etc.)
