In the campaign scenario "Spice Job" (the one where you can earn Chewie), it is said in Special Setup that "Heroes control Chewbacca as an ally at no threat cost". Does that mean you don't deploy Chewie, only controling him, and are able to deploy another ally ? The rules says you may deploy up to one ally per mission...

It just means they don't have to "pay" for him. He is still an ally.

Does the Imperial still get his cost in Threat to spend?

No. It says "at no threat cost"

I think I played this mission wrong correctly when I did it. The Rebels brought an ally along in addition to Chewie. From the way I understand the rules the following should be true:

1) The Imperials add no threat bonus from Chewie's deployment.

2) The Rebels cannot can bring one other ally they may have previously been awarded.

Edit: Fixed post due to clarification below. (I think that we did follow the rule as per the last bullet point under 'Rebel Allies' but I forgot about that when I first posted this.

The rebels can bring another ally, but this one cost threat.
